2-step Variable Valve Actuation: System Optimization and Integration on an SI Engine

2-step variable valve actuation using early-intake valve closing is a strategy for high fuel economy on spark-ignited gasoline engines. Two discrete valve-lift profiles are used with continuously variable cam phasing. 2-step VVA systems are attractive because of their low cost/benefit, relative simplicity, and ease-of-packaging on new and existing engines. A 2-step VVA system was designed and integrated on a 4-valve-per-cylinder 4.2L line-6 engine. Simulation tools were used to develop valve lift profiles for high fuel economy and low NOx emissions. The intake lift profiles had equal lift for both valves and were designed for high airflow & residual capacity in order to minimize valvetrain switching during the EPA drive cycle. It was determined that an enhanced combustion system was needed to maximize fuel economy benefit with the selected valve lift profiles. A flow-efficient chamber mask was developed to increase in-cylinder tumble motion and combustion rates.

Physical and Virtual Prototyping of Magnesium Instrument Panel Structures

This paper reviews the current strategies for physical prototyping of Magnesium instrument panel (I/P) structures. Bottlenecks in the traditional physical prototype based product development process are discussed. As demand for fast-to-market and cost-reduction mounts, virtual prototyping becomes increasingly important in meeting the timing and performance goals. A virtual prototyping methodology is presented in this paper to enable high performance Magnesium I/P structures in Safety, NVH, and initial part quality aspects. Examples of Finite Element Analysis (FEA) results and correlations are included.

Low Volatility Fuel Delivery Control during Cold Engine Starts

The intensity of a combustion flame ionization current signal (ionsense) can be used to monitor and control combustion in individual cylinders during a cold engine start. The rapid detection of poor or absence of combustion can be used to determine fuel delivery corrections that may prevent engine stalls. With the ionsense cold start control active, no start failures were recorded even when the initially (prior to ionsense correction) commanded fueling had failed to produce a combustible mixture. This new dimension in fuel control allows for leaner cold start calibrations that would still be robust against the possible use of low volatility gasoline. Consequently, when California Phase 2 fuel is used, cold start hydrocarbon emissions could be lowered without the risk of an engine stall if the appropriate fuel is replaced with a less volatile one.

Application of Robust Engineering Methods to Improve ECU Software Testing

Robust Engineering techniques developed by Taguchi have traditionally applied to the optimization of engineering designs. Robust Engineering methods also may be applied to software testing of ECU algorithms. The net result is an approach capable of improving the software algorithm in one of two ways. First the approach can identify the range of areas which prove problematic to the software such that a robust solution may be developed. Conversely, the approach can be used as a general strategy to verify that the software is robust over the range of inputs tested. The robust engineering methods applied to software testing utilize orthogonal array experiments to test software over a range of inputs. The actual software trials are best performed in the simulation environment and also via automated test hardware in the loop configurations in realtime. This paper outlines a process for applying Robust Engineering methods to software testing.

Unified Control of Brake- and Steer-by-Wire Systems Using Optimal Control Allocation Methods

A new optimal control strategy for dealing with braking actuator failures in a vehicle equipped with a brake-by-wire and steer-by- wire system is described. The main objective of the control algorithm during the failure mode is to redistribute the control tasks to the functioning actuators, so that the vehicle performance remains as close as possible to the desired performance in spite of a failure. The desired motion of the vehicle in the yaw plane is determined using driver steering and braking inputs along with vehicle speed. For the purpose of synthesizing the control algorithm, a non-linear vehicle model is developed, which describes the vehicle dynamics in the yaw plane in both linear and non-linear ranges of handling. A control allocation algorithm determines the control inputs that minimize the difference between the desired and actual vehicle motions, while satisfying all actuator constraints.

Control of Brake- and Steer-by-Wire Systems During Brake Actuator Failure

In this paper a method of mitigating the consequences of potential brake actuator failure in vehicles with brake-by-wire (BBW) and possibly with steer-by-wire (SBW) systems is described. The proposed control algorithm is based on rules derived from general principles of vehicle dynamics. When a failure of one actuator is detected, the algorithm redistributes the braking forces among the remaining actuators in such a way that the desired deceleration of vehicle is followed as closely as possible, while the magnitude and the rate of change of the yaw moment caused by asymmetric braking are properly managed. When vehicle is equipped with BBW system only, or when the desired deceleration can be obtained by redistributing of braking forces, without generating an undesired yaw moment, no steering correction is used. Otherwise, a combination of brake force redistribution and steering correction (to counter the yaw moment generated by non-symmetric braking) is applied.

Co-Simulation Platform for Diagnostic Development of a Controlled Chassis System

This paper discusses the development and application of a closed-loop co-simulation platform for a controlled chassis system. The platform is comprised of several software packages, including CarSim®(MSC Corporation), AmeSim®(ImaGine Software Corporation), MATLAB®/SIMULINK®(Mathworks Corporation). The platform provides the ability to quickly evaluate enhancements to existing algorithms and to evaluate new control or diagnostic concepts, making it a rapid medium for development, testing and validation. The co-simulation platform was configured with real vehicle calibration data and used to test the validity/limitations of a simple model-based sensor diagnostics strategy. Using this approach, it was possible to quickly check for performance issues and consider needed corrections or enhancements without incurring the time and cost burden associated with in-vehicle testing.

The Potential of Switched Reluctance Motor Technology for Electro-Mechanical Brake Applications

Electro-mechanical brakes (EMBs) are emerging as a new approach to enhance brake system features as well as braking performance. This paper takes a fresh look at the switched reluctance (SR) drive as a possible prime mover technology for EMB applications. The switched reluctance motor has attractive potential, in view of its robustness, dynamic bandwidth and fault tolerance. An overall assessment of the approach is made based on bench performance of a prototype EMB caliper with an SR drive executing typical braking patterns. It is shown that the SR motor can provide the required overall brake actuator performance. Various implementation options are examined to lower cost, with particular focus on electronic design, control algorithms and motor position sensing.

Hydraulic Design Considerations for EHB Systems

Brake performance can be divided into two distinct classes: base brake performance and controlled brake performance. A base brake event can be described as a normal or typical stop in which the driver maintains the vehicle in its intended direction at a controlled deceleration level that does not closely approach wheel lock. All other braking events where additional intervention may be necessary, such as wheel brake pressure control to prevent lock-up, application of a wheel brake to transfer torque across an open differential, or application of an induced torque to one or two selected wheels to correct an under- or oversteering condition, may be classified as controlled brake performance. Statistics from the field indicate the majority of braking events stem from base brake applications and as such can be classified as the single most important function.

Mixed-H2/H∞ Suspension Control Synthesis for Ride & Handling Enhancement

Active/semi-active suspension control of a passenger vehicle is a classic problem involving multiple-objectives, all of which cannot be simultaneously achieved without compromises between ride and handling performance. Traditionally, suspension control tuning has been a subjective process that involves tuning of hundreds of parameters. This paper attempts to add some level of objectivity to the tuning philosophy by posing the ride/handling trade-off as a multi-constrained, multi-objective optimization problem and solving it using a mixed-H2/H∞ control synthesis technique to obtain a pareto-optimal solution. The multi-variable constrained optimization problem involves minimization of body control metrics subject to constraints defined by wheel-control metrics (a measure of road-holding capability). Simulation as well as road-test results clearly demonstrate the effectiveness and impact the proposed control strategy has on improving ride and handling performance.

Improving the Reliability of Squeak & Rattle Test

The laboratory test method commonly known as “random vibration” is almost always used for Squeak & Rattle testing in today's automotive applications due to its obvious advantages: the convenience in simulating the real road input, the relatively low cost, and efficiency in obtaining the desired test results. Typically, Loudness N10 is used to evaluate the Squeak & Rattle (S&R) performance. However, due to the nature of random distribution of the excitation input, the repeatability of the loudness N10 measurements may vary significantly. This variation imposes a significant challenge when one is searching for a fine design improvement solution in minimizing S&R noise, such as a six-sigma study. This study intends to investigate (1) the range of the variations of random vibration control method as an excitation input with a given PSD, (2) the possibility of using an alternate control method (“time-history replication”) to produce the vibration of a given PSD for a S&R evaluation.

Improving Cam Phaser Performance Using Robust Engineering Techniques

This paper describes a robust engineering DOE (design of experiment) completed by hydraulic simulation of a Variable Cam Phaser System based on an L4 IC engine. The robust engineering study focused on the high temperature and low speed portions of overall engine operating conditions where the cam phase rates are slow and oscillation is high. The analysis included a preliminary DOE with multiple noise variables used as the control factors in order to quantify and compound the factors into just two noise levels; best and worst conditions. Following the noise DOE, a larger DOE study was completed with 16 control variables including phaser, oil control valve and various engine parameters. It was run at 3 engine rpm (signal levels), 2 noise levels, and was analyzed for 3 responses (advancing rate, retarding rate, and oscillation amplitude while holding an intermediate position). These DOE experiments determined potential gains for each design proposal.

A Systematic Experimental Investigation of Pd-Based Light-Off Catalysts

Close-coupled or manifold catalysts have been extensively employed to reduce emissions during cold start by achieving quick catalyst light-off. These catalysts must have good thermal durability, high intrinsic light-off activity and high HC/CO/NOx conversions at high temperature and flow conditions. A number of studies have been dedicated to engine control, manifold design and converter optimization to reduce cold start emissions. The current paper focuses on the effect of catalyst design parameters and their performance response to different engine operating conditions. Key design parameters such as catalyst formulation (CeO2 vs. non CeO2), precious metal loading and composition (Pd vs. Pd/Rh), washcoat loading, catalyst thermal mass, substrate properties and key application (in use) parameters such as catalyst aging, exhaust A/F ratio, A/F ratio modulation, exhaust temperature, temperature rise rate and exhaust flow rate were studied on engine dynamometers in a systematic manner.

Execution of a software safety program is an accepted best practice to help verify that potential software hazards are identified and their associated risks are mitigated. Successful execution of a software safety program involves selecting and applying effective analysis methods and tasks that are appropriate for the specific needs of the development project and that satisfy software safety program requirements. This paper describes the effective application of a set of software safety methods and tasks that satisfy software safety program requirements for many applications. A key element of this approach is a tightly coupled fault tree analysis and failure modes and effects analysis. The approach has been successfully applied to several automotive embedded control systems with positive results.

Hill Hold Moding

A typical problem that is encountered by drivers of vehicles with manual transmissions is rollback on an incline. This occurs when the driver is trying to coordinate the release of the brake pedal with the release of the clutch pedal and application of the accelerator all at the same time. If not done in harmony, the vehicle will roll down the incline. While the Hill Hold function is a highly desirable feature in manual transmission vehicles, it also enhances the driving experience in automatic transmission vehicles equipped with hybrid powertrains. The Hill Hold feature supports the Stop and Go performance associated with a hybrid powertrain by holding the vehicle on an incline and preventing undesired motion. The objective of this paper is to describe the implementation of the Hill Hold feature using an electric and / or a hydraulic brake control system. The paper describes the moding states in implementing the Hill Hold function at various levels of design complexity.

Pressure Drop of Segmented Diesel Particulate Filters

Segmented, Silicon-Carbide Diesel Particulate Filters appear to be automotive industry's popular choice for reducing particulate emissions of Diesel Engines, particularly for light duty platforms. Since flow resistance represents an important performance feature of a filter, it is important that reasonable prediction tools for such filters are developed for use in their development, design, applications and regeneration control. A model for predicting pressure drop of segmented filters is presented here: an existing, well-accepted pressure drop model for monolithic (non-segmented) filters is customized to one for a segmented filter using a ‘weighted number of inlet channels’ based on equivalent filtration wall area of a monolithic filter. Flow resistance data collected experimentally on segmented filters are used to demonstrate the accuracy of the new model.

Virtual Tests for Facilitating Steering Wheel Development

A steering wheel is an indispensable component in an automobile. Although the steering wheel was invented about one hundred years ago and its structure has since become more and more complex with numerous innovations, documented analysis on steering wheel performance is very limited. Today, a steering wheel is not only a wheel that controls where your car goes; it also plays an important role in a vehicle occupant protection system. Therefore, many requirements have to be met before a steering wheel goes into production. With the development of computational mechanics and increasing computer capability, it has become much easier to evaluate the steering wheel performance in a totally different way. Instead of running prototype tests, steering wheel designs can be modeled virtually in various scenarios using finite element analysis, thus facilitating the development cycle.

Experimental Evaluation of R134a Emission with Various Hose Constructions

The focus of this paper is to understand, from experimental data, the R134a refrigerant emission rates of various hose materials due to permeation. This paper focuses on four main points for hose assembly emission of R134a: (1) characteristics of hose permeation in response to the effect of oil in R134a and the characteristics of hose permeation of vapor vs. liquid refrigerant; (2) conditioning of the hose material over time to reach steady state R134a emission; (3) the relative contribution of hose permeation and coupling emission to the overall hose assembly refrigerant emission; (4) transient emission rates due to transient temperature and pressure conditions. Studies include hoses with different materials and constructions resulting in various levels of R134a permeation.

Design Process Changes Enabling Rapid Development

This paper will address the electronic development in the wireless industry and compare it to the electronic development in the automotive industry. The wireless industry is characterized by rapid, dramatic high tech changes with a less than two-year cycle time and an equivalent life cycle. The automotive electronics industry is working toward reducing the typical 2 to 3 year development cycle down 1 to 2 years but with a life cycle of 10 years or more. In addition to realizing the electronic development benefits seen in the wireless industry, the automotive industry places significantly more emphasis on the quality and reliability aspects of their designs as many of them are targeted toward, or interface with, safety critical applications. One of the lessons learned from the wireless industry is the development process; where the hardware selection process can be accomplished in a virtual environment in conjunction with concurrent software development.

E-85 Fuel Corrosivity: Effects on Port Fuel Injector Durability Performance

A study was conducted to investigate the effects of commercial E-85 fuel properties on Port Fuel Injector (PFI) durability performance. E-85 corrosivity, not lubricity, was identified as the primary property affecting injector performance. Relatively high levels of water, chloride and organic acid contamination, detected in commercial E-85 fuels sampled in the U.S. in 2006, were the focus of the study. Analysis results and analytical techniques for determining contaminant levels in and corrosivity of commercial E-85 fuels are discussed. Studies were conducted with E-85 fuels formulated to represent worst-case field fuels. In addition to contamination with water, chloride and organic acids, fuels with various levels of a typical ethanol corrosion inhibitor were tested in the laboratory to measure the effects on E-85 corrosivity. The effects of these E-85 contaminants on injector durability performance were also evaluated.
